Subject: Inner cv joint keeps breaking.

Saab 900 turbo 1989: I have a problem with the inner universal joint (also known as inner cv joint) and the coupling that it goes into. Twice now the inner joint has come out of the coupling. This has happened when I make a sharp right turn under power. The last time the joint came out of the coupling a lot of damage was done. Yesterday I took the driveshaft complete with the inner joint off of the car as well as the coupling which goes into the transmission. Both the joint and the coupling were wrecked. On inspection it became clear why this had happened. From the wear marks it could be seen that the inner joint was only gripping on the outer most part of the coupling and under power the inner joint must have been popping out. Today I fitted a secondhand driveshaft, inner joint and coupling only to find that, just as before, the inner joint is not going very far into the coupling. I compared the fit with the inner joint/coupling fit on the other side of the car and found that the inner joint seats well into the coupling on the other side. There are a few possibilities which might explain why the inner joint is not going all the way into the coupling. 1. One reason could be that the engine has been mounted incorrectly, to one side so that the coupling is effectively shifted away from the inner joint. However, I have checked the engine mounts and the engine appears to be in the correct place. 2. Wrong driveshaft/driveshaft is too short. This can’t be the reason because I’ve now had two driveshafts on that side of the car. 3. Wishbones are bent thereby pulling the swivel member too far away from the engine/transmission. However, as far as I can tell there is nothing amiss here. Please, does anyone have any suggestions? So far the trouble I have had with the inner joint has cost me over £500. I’m getting desperate! Alan.
