I thought the main issue with the sensor hanging up was bits of the baffle getting caught on it. Did you remove that when you removed the pump?
I would avoid trusting the gauge too much on the low end. I never really let the tank get below 1/4 full anyway - I start watching out for a good opportunity to refill at lower gas price as soon as I'm near 1/2 a tank. If there is crap settled in the bottom of the tank, I'd rather it stayed there than went into the engine...
I don't own a tech 2 to do the calibration, but I like your measurements.
