I reached the end of the line for my 2002 Aero when I started to encounter problems in two areas that are simply no longer fixable (at least as a practical matter). Most components (radiator, starter, alternator, fuel pump, etc.) are still readily available and relatively inexpensive, thanks to the internet. So I was quite comfortable fixing things when they broke so I could keep a car I really enjoyed and was well cared for. And money was not a problem when compared to the cost of a car payment. But two components made me reconsider:
1. The particular ABS module on my car cannot be rebuilt, and the last time I had to find a donor I scoured junkyards all over N. Calif before I found one. The old junkers are just disappearing and the cost of a new ABS pump (over $1K last time I looked) is just grating. Didn't want to go through that again.
2. The fiendishly complicated HVAC system started routinely throwing error codes and requiring recalibration. FYI, through the years I've spent many long hours underneath the dash with my head wedged between the pedals replacing limit arms, stepper motors, and more, so I'm no stranger to its intricacies. But this mess is constructed almost entirely with plastics, and over time parts become hardened and brittle and they break. And the crucial clearances between the many revolving, moving components change causing binding and/or the throwing of error codes. The only long-term solution is to replace the heater box (over $1,600 if you can find one). And then try and find someone crazy enough to take on the 8 hr. or so job of installing it (you DO NOT want to try this on your own unless you have unlimited free time and are very limber).
My beloved Aero was used primarily for traveling, which it did very comfortably. But eventually the thought of either of these two components (or any other) causing me trouble hundreds of miles away from my tools or anyone that could reasonably be expected to work on it discouraged me enough to part with it.
