Thanks for all the great input. Saabers rule.
Anyway, I think I solved the problem. Apparently the BRAND NEW JC Whitney cooling fan had a sneaky little short in the BRAND NEW heat sensor that caused the fan not to come on sometimes. Nice, huh? In fact I'm pretty sure that it would only come on when I stood in front of the car to see if it was on. Anytime I drove the car it would stay off and cause the overheating. A real haunted bastard.
Anyway, replaced it with a generic from Auto Zone and now it seems to work fine. What a nightmare. I've had the radiator out and in at least 10 times checking and rechecking everything.
Tomorrow I'm driving it to work - a 60 mile round trip. Supposed to be in the low 90s so this should be a good test. Wish me luck.
FYI - when I say overheats, I mean boils the coolant.
Question: should I remount the stock red six-bladed belt-driven fan or leave it off? I've heard you gain a couple of horsepower without it. It's so rinky-dink I can't believe it moves enough air to matter much.
