I've got an 04 Linear wagon. Bought it with 30K miles, 3 years old. The turbo started to puff a very little on start-up at about 80K. I just kept an eye on it for quite a while, no problem. Last summer, at 87K, long trip, VERY hot weather, it totally dumped.
I had already bought a used Mitsubishi turbo a couple of weeks before this and was waiting for the long coolant pipe to do the conversion. About $250 for everything.
My guess would be that expected life of the Garrett turbo is somewhat dependent on long vs short trips, just a guess, but I've also replace one on a LPT9000 a few years ago
My take on the 04....
Pretty bullet-proof over all, best Saab I've ever owned that way, but;
1. Just like all the 9-5's, the motor mounts need to be replaced every 50K or so, they don't fail completely, but if you don't like excessive vibration, just do it. Easy job that totally changes the personality of the car. Look at the bushing on the transmission arm down in front. If it's pushed to the far end of it's range instead of centered, the motor mount, not the trans bushing, needs to be replaced.
2. If the Garrett starts smoking, replace it with a used mitsubishi off of an Arc or Aero. Just make sure to get the all the connecting pipes with it, especially the long water pipe.
3. the 04 is one of the years prone to early failure of the rear front-subframe bushings.
I haven't had to replace mine, but I understand it could happen.
4. There is no sludge issue with the 04. I dropped my oil pan to take a look and it was clean as a whistle. Easy job, just remember to order the 3 o-rings for the pick-up tube and the crossover tube.
