So I just fixed completed my epic bout against the 9-5 blend door issue, thanks to dmz789qqq's post from years and years ago!
I disassembled the whole passenger side to find that everything looked ok - no broken plastic arms or anything, so I turned to the driver's side. I found a cracked plastic arm, ordered the aluminum version from thesaabsite, and installed it ... only to find out that the driver's side was still icy cold while the passenger side and rear vents still gave me only warm air. D'oh!! (I guess maybe the cracked arm was still turning ok?)
After a bit more troubleshooting, I figured that it really was the passenger-side motor that was making the awful grinding noises, disassembled and reassembled everything again, but it still didn't work right. The motor would spin ok with no load, but as soon as it was installed to the rest of the HVAC system, I just got the awful grindy noises. That's when I remembered dmz's post about the motor shaft popping out, and smashing it back in with a vice. Well, that's exactly what I did, and everything works fine after the re-calibration!
The whole deal took me about four afternoons to fix. All upside down, with my feet on the headrests and my head in the footwell. Now for some aspirin or whiskey or something, and to call for a massage appointment...
