I cant explain the symptoms and the weird sequence of events, but I think that a new orange relay is the right next move.
It's a pricey component, OEM is ~90, KAE is ~45. I've had very poor service from the KAE relay ... each one I bought failed within 2 years, so I'd go with OEM.
