Again thanks for your insightful advice. My brother came over last weekend with his caliper and we did some more 'stack height' checking. We tried a couple of different techniques but still did not come up with a stack height measurement we liked. We both agreed there could be improper measuring technique. Considering the 'slop' in the pinion bearings, we agreed I pre-rebuild measurement would probably not be very useful. All of the the gears including the pinion and ring gear look very good. Since transmission has gone for 150,000 with no major problems, it must have been OK. You indicate new bearings should not change the specs much.
Therefore I have decided to go ahead with bearing replacement and then re-check after that. I have found a Indy shop to replace and preload the bearings as soon as we can schedule a time. Since this would be my first pinion bearing replacement and I would be making do with many of the tools, I am opting to leave it to a pro. I kinda feel disappointed because I have been studying this process and reading all of the advice for quite a while. However he says he has done 'thousands' of these and he is going to do it for a reasonable price. My prime objective is to get the job done right because of the masive amount of labor pulling the engine and transmission. I will have plenty to do myself with new synchros, bearings, etc. as well as many other projects while the engine is out of the car. I am sure I will get over doing the pinion myself when I am back on the road with my classic convertible.
