Neil I am a mechanical engineer who frequently does failure analysis. Based on the pictures, what Saab says appears to be accurate. The pictures indicate that the part was been "ripped apart" as opposed to some sort of defect that propagated slowly over time. Figure 8-9 shows that everything but the upper corners broke in a big hurry. It appears to me that both the upper right and left corner were rubbing prior to failure which resulted in the polished appearance. (the start of a crack is identified by a shinny surface where the material rubbed against itself smoothing the rough edges) Other than this one issue, the Saab memo appears pretty accurate and reasonable. The other crack that stopped is also strong evidence suggesting a gross overload. I assume your statements that the car never hit anything of note is correct. However, there is one additional option. Perhaps the car was damaged prior to delivery. This failure took place very soon after you picked up your car. 9-5s have logged may miles without their trailing arms fracturing so I assume the design and basic manufacturing is sound. If the part was bent in some sort of dealer 'accident', the car may have been "repaired" before delivery. That would also explain the two polished surfaces in both upper corners of the "H" section. In addition, it would fit both Saab and your stories. If the dealer bent your arm and cracked it, you might not have noticed until if failed as the end points would be very close to the original design locations. If the dealer broke your car, they should pay. This is very hard to prove and will undoubtedly result in your word against theirs. I don't envy your position here. I suspect Saab is not unique in denying this claim. I can't imagine any other car company fixing your car for free considering the strong evidence of gross overload. If fact, I give them credit for sharing all this information with you. Good luck.
