If in replacing the master cylinder air entered the abs hydraulic unit the way I usually get it to bleed out is with the old 2 people method of pump and hold and start by breaking the lines loose at the master cylinder, then were the lines enter the hydraulic unit and then were it exits towards the calipers. Then at the calipers. This usually works but you could easily go through another quart of fluid.
Since this all began with a caliper replacement I may clamp off the hose to the caliper and see if the pedal works normal which would point to a faulty replacement caliper. There is a chance this will damage the hose but its worth the chance. But if air is in the hydraulic unit you may have to perform the bleed procedure before this tells you anything.
I think you also stated that one of the front calipers makes a weird noise check it out and make sure some of the friction material did not break off the brake pad making a lump under the pad which will cause the piston to extend further to flatten out the clamping force of the brake and lead to excessive pedal travel. Also you could check all the pads I have seen several master cylinders replaced because of this or because the anti rattle spring were installed incorrectly causing extended travel as well.
But as Anders said it could always could be a bad hydraulic unit as well. Good Luck, Bernie
