My '02 Aero has almost 80K miles. In the last year the front suspension developed an intermittent clunk or rattle over small bumps. Sounded identical to the sway bar links when they went bad on my 9-3, so I replaced them last week. Initially the problem seemed to be solved, but here's the mysterious part (at least to me). The clunking returns, but only after the car has been driven for a while and only over small bumps. For the first half hour or so it's blessedly quiet and solid. I inspected the front end this afternoon and everything looks tight and, frankly, near-new. This has been a California car all its life and there is no corrosion and actually very little dirt or grit considering the mileage.
I've never had to do any work on the front end besides new pads and rotors, and lube the steering linkage joint, but I recently renewed all the motor mounts (except the rear). Do ball joints make a clunking noise when they become worn? How about struts? I could see where a change in temperature to the fluid might produce different performance and sounds (although admittedly a shot in the dark).
