As I mentioned on another thread, I just upgraded to a TAQ ECU and 3" exhaust system in my '95 Aero. As per an expert recommendation (Bob La Vergne), I purchased the muffler (Magnaflow SS #14259) and cat (Carsound #94019) from Pro Muffler in Corpus Christi (361-980-3800, http://www.promuffler.com), for a total of $237 including shipping. A non-SS, "aluminized" muffler will lower the price $20 or so. The DP was imported from Speedparts in Sweden for a cost of around $200 not including shipping, which wasn't much since I teamed up with two others who were also buying parts.
A local Midas dealer fitted the 3" pipe to the hardware I provided for $381, tax included. To reuse the stock exhaust tip, I consented to reduce the tail pipe from the muffler to the tip to 2½". The net effect is a very noticeable performance increase with no decrease in driveability or gas mileage. In fact, both may actually be enhanced.
Recommendations: The total cost for the exhaust system was about $840, and going the fabrication route means a risk of having fitment problems. Other 3" systems are available for <$600 and if you are reasonably mechanically inclined you can do it yourself and save on the labor. Exhaust system work isn't rocket science, but can be a knuckle-busting, profanity-inducing experience. Looking at this retrospectively, I'd do it myself if I had it to do over again.
If going the fabrication route as I did, it might be prudent to go with 3" from the DP to cat, then reduce it to fit the stock system from that point back. If that option is used, I would definitely eliminate the resonator, however. Reducing it at a point behind the cat will likely not affect performance measurably, as was pointed out in another thread, and will lower costs.
The sound without the resonator transforms the 9K and injects a measure of character lost after the C900, IMHO, which always had a pleasant, throaty exhaust. My old 2½" system, sans the resonator, had a great sound but droned a bit at speeds >80mph. The new 3" system is a bit throatier at idle and during acceleration, but at highway cruise with windows up is dead silent and doesn't seem to drone at all at higher speeds. The overall effect is excellent, with a very pleasing but not loud exhaust note.
