Blower fuse value

The reason why the blower fuse doesn't seem to blow before the controller is taken out is that the power being dissipated by the controller is a combination of current and voltage dropped across it.
Running the blower at middle speeds is the worst condition for the controller, as the power that it has to handle is at a maximum. If you lower the speed or increase it to full, the transistor has an easier time.
I measured the current on full speed and it was about 18 amps or so.
You can change the original fuse value down to a lower value like 20A, and there'd be a better chance the fuse goes before the controller does, when the blower motor wears and starts drawing higher current. It'd at least give you some indication that it's time to look into things to see if a problem is developing. You can always carry around the stock fuse to pop back in if the lower value blows, after you get some advance warning of a possible problem.
I really haven't heard of anyone stating their blower fuse actually popping before the controller did, so I'd recommend using a sacrificial 10 cent fuse to protect the megabuck controller-
