I apologize if I came across as lecturing you about your brakes. I guess I still chafe when remembering some of the stupid things I did as a kid (and not all of them having to do with Saabs!) It also makes me nervous realizing there ARE plenty of people driving dangerously unsafe vehicles out there.
But regarding your questions: I can't help you with the specifics on the early cars, but I think I can help with your question about brake size front and rear. Front brakes are always larger because they provide most of the stopping power - something like 60-70% of the total.
Even with larger brakes on the front you'll notice you go through twice as many brake pads on the front than the rear. So you should be using larger calipers there. If they are currently overheating it may be because they are undersized.
As far as fluid not coming through one of the brake lines, you could have a pinched line somewhere. I would go ahead and flush the whole system. If that's 30+ year old brake fluid in there it's probably due. : ) It will also help extend the life of whatever working parts you still have.
Definitely try to rebuild or replace the master cylinder. It is central to the correct operation of the brake system and if it's not working right than nothing else is going to make much difference. Of course keep an eye on ebay and if you have a lot of excess cash on hand you may even want to check with a (cough) Saab dealer.
Maybe someone else here has some ideas about what parts from other cars might fit.
