Re: the downpipe fitment onto the turbo. When I installed mine, I had some pretty significant leaks as well. The way it mounts is IMO a poor design, I messed with it for about 2 hours trying to get it settled in straight. I eventually brought it to an exhaust shop (local place, not a meineke) - they installed new studs off the turbo and realigned the hangers to get it 100% squared up - now it's great.
One thing, though - I drove with it leaking for about 2 weeks (no choice, unfort.) and it never threw a code. It could just be bad timing, and the o2 sensor may just be going bad. Only 2 codes I've ever gotten were front o2 (at about 70k, slow response -> replaced o2, good as new) and a misfire (replaced plugs -> good as new). I would start with the BPV for sure - these cars most definitely cannot handle atmospheric blowoff. The old c900s (also AMM cars) generally can if the valve is right before the throttlebody, but not the T7 cars.
