I'm doing the same kind of shopping, so I don't have any real recommendations, but I thought I'd share what I do know.
First, not all HPs are heavy. They have some very competetively priced 15 inch models in the 6.5 pound range, which is comparable in size/weight to other brands. To get much less weight, it seems that you have to go down in screen size. My wife, who travels quite a bit, is leaning toward the small-screen/lower-weight side of the equation while my daughter, who tends to stay around campus, is leaning the opposite direction.
Second, I've found the same quality issue about Sony that you mentioned, and Toshiba as well seems to struggle with build quality. However, owners seem to love both of these brands, except for the quality issues. HP and Dell seem to be much more consistent, but no one seems to love them. Again, it seems to be a trade off: a machine we'll love but might be a problem, or a machine that won't be a problem but won't fire our passions, either.
