...adjusting the clutch free play is a lot easier than pulling the whole @#$% thing out again, so might as well check it first!
yup
-- Reach in with your finger and press forward on the clutch lever that's contacted by the rod. It is HARD to push, but you should be able to move it.
I prefer to grab the rod with a needle-nose pliers. That way I have a very solid feel for how far the pushrod moves back and forth, instead of trying to grasp a slippery greasy steel rod with slippery greasy fingers.
it should be able to move forward 4mm as measured at the lever.
4mm = a little over 1/8".
It's OK if it's off by 1mm or so, but any more and you should adjust it.
-- To adjust, look at the opposite side of the transaxle bell housing and you'll see a square bolt head sticking out. There's a lock nut underneath it. Loosen the lock nut, turn the bolt head in or out until you've got 4mm of free play, then tighten the lock nut.
What you're doing: Turning the bolt in or out moves a stop inside the bell housing, which limits how far back the clutch lever can move when you take your foot off the pedal. If the arm can come back too far, the slave cylinder may not be able to press it far forward enough to release the clutch fully, and then you'll get hard shifts. If the arm can't come back far enough, the throwout bearing won't fully release pressure on the clutch cover when you take your foot off the pedal, and the clutch won't lock up firmly, causing it to slip.
Nice description.
If that doesn't help, you've got another problem, such as a clutch disk that's worn too thin or has gotten slippery because hydraulic fluid leaked onto it. But hope those aren't the problem, because you've got to pull the drivetrain to fix either one of them. Bleah.
Double bleah.
