Clunking from front suspension after strut replacement

OK - I screwed up somehow, but not yet sure what I did. Over the weekend I replaced front and rear struts/shocks with Koni Sports on my '04 Aero wagon. The rears seem fine but I have nasty clunking from the front over even the smallest bumps in the road (which I wasn't having before the replacement).
I'm going to need to take out the front struts and see what I might have done wrong, but does anything obvious come to mind? I did one at a time so I could make sure I put everything back in the right order, but apparently I messed up somewhere. Interestingly I must have been consistent with both struts since I get the clunk equally from both sides.
I put in new strut bearings and seals, but re-used the bump stops and strut mounts since they looked fine. Everything seems to be torqued up correctly. For the damper rod nut I just put that on with an impact wrench until it left about the same amount of thread showing as on the struts I took off, since it wasn't easy to get a torque reading on that.
Well I guess it will be quicker second time around!
