OK, I've looked again and I see what you're seeing. As far as the bolt hole goes, I would typically leave 0.1mm clearance at worst case for the stud- not much to work with there. They don't need too much play as they should be able to hold the tolerance on those holes on the body side pretty well for both size and location. On the die cast door side they could do even better.
I like what you're saying about the shims between the two halves of the hinge though- I think I have this figured out. If my idea is right then there is no need for shims at all-the adjustment is built right in. I'm not sure if this is how it actually works and I'm not taking my door off to find out (I learned the hard way when I was a teenager that it can be very tedious to align hoods and doors after you take them off!)If my idea isn't right then remember that you saw it here first. It seems a little complicated but it is a Saab after all...
