Do you think that the tensioner could have been cross-threaded and isn't actually sealing all the way? I know a bad tensioner seal can cause a royal mess back there, but I wouldn't expect a leaky seal to cause oil to pour out. I always have problems with the plunger getting stuck somewhere, or popping off somewhere. Luckily I've always managed to find it, but sometimes it can take a while. Most of the time it just gets stuck inside the tensioner and I have to fish it out once the tensioner is off the car.
