Thank you so much for this post. This is where respect for true expertise comes from.
I actually think I get it (somewhat). What I think I understand is, the position of the differential controls the load on the conical bearings. That is why just a small error in the shim can cause problems. If incorrect then the entire differential assembly is too loose or too tight, both creating problems like noise and wear.
Knowing this, I feel that I must get the correct shims in there. I believe that I have the incorrect one in there (I had marked the shim pack from the not used tranny with red marker, I don't see any red marker on the shim pack in hand).
I guess my next step is to pull the drive out and check the shim for red marker, if found change with the ones in hand. Should I change the entire final drive cup and driver bearing assembly back to the original one?
By the way there does seem to be quite a bit of back play when I jack up the fromt and move the wheel backward and foreward. Is this common?
