I am not a metalurgist [ correct term ? ] but when I look at the failed a-arms at the break it looks to me that the cracks start and slowly progress until the failure happens when there is only 1/8 " to 1/4 " remaining. [ usually a very small bit of metal remaining that doesn't have some weathering ] This seems to me to be a case of stresses that are not sufficiently supported in the a-arm design. It seems that a simple reinforcement of this connection between the 'C' channel and the tube that holds the bushing and mount would have prevented the problem.
I do agree with you that it could be a case of the metal being more brittle at this location than elsewhere ? - Maybe the whole problem is due to incorrect steel type? - similar to using insufficient grade of bolt?
