two bad ones to open up and see what's up.
I like the horizontal mount idea. My indy and I discussed this a few weeks back as possible part of the problem. I have a spare BPC I pulled off a 9-3 from a boneyard, so I also want to fabricate a horizontal mount. Since they fail less on 9-3s that mounting may be part of the story, but then the 9-3 has a different ECU, which may also be part of the mix.
Any chance of a photo of your new mount? And keep us posted on how long your "new" BPC lasts.
My understanding is that the BPC has long been outsourced at Saab. I think Bosch made them for a while, but I think some other firm is making them now, and as you say may not have gotten the process right. I think their QC is bad anyway. I had one BPC a couple of years ago what was not working and seemed to be sticking. I tapped it gently with a screwdriver handle and the bottom fell off in my hand. I suspect it was actually not sealed correctly as there was very little glue on it, so that may have been part of its problem.
