If you pull the radio out and pull the volume knob off, the whole face comes off the front of the radio where its held with 6 or 8 plastic tabs around the perimeter. The front connects to the rest of the radio with maybe a 20-pin header connector in a 2x10 arrangement. You can pull the front off another radio and slap it onto yours, or vice versa. Maybe one of those connector pins is cruddy, or maybe using a brush to clean up both ends, and ensure a good connection from face to radio would help you out??
My 1996 Aero did this, and I never found out why; sold the car with the popping radio. I changed amps, radios, CD players, even disconnected speakers trying to figure it out and never did. Frustrating.
