Gary,
Just like anything it's hard to do if you have not done it before. I have replaced some rusted strut towers on a 99 turbo that I owned once, and now have totally rebuilt my retro 96 "cafe racer"..haha (just paint left!) and all I can suggest is first of all get all of the undercoaring off to see what needs to be done. All of the pieces are spot welded so they are a snap to remove (drill out) if you have to change the whole thing. The trick of course is finding healthy replacements, but I have seen a set of new ones on eBay (I do live in CA and don't have any rust issues....sorry east coast, I know your pain I am from there). I would check with http://www.saabklubben.com and email their parts guy Rolf. They use to be brutal with returning email or orders but now they take PayPal and ship with tracking numbers and I can get stuff within a week or 2. I would think they might know as cars in Sweden rust as much.
Good luck. Hey, how much did your aluminum rad cost? I love it! I am looking into getting an aluminum one to battle the summer heat and autocross battles.
