I may have been exaggerating a bit, but we've had numerous minor (but irritating) problems with our Volvo S40. The brakes on the car are notoriously bad (see MSN.com owner reviews of the S40 for more details), and we've replaced the front and rear brake pads at under than 20k miles. In my opinion, the car is poorly constructed. It makes a number of rattling noises, etc., and the interior looks and feels "cheap".
It's my understanding that the S40 is a joint venture between Volvo and Mitsubishi, and wasn't manufactured at the main Volvo facility. The car may not be a piece of junk, but it is not comparable to the Saab, BMW, Audi, or Mercedes.
Incidentally, my '96 Audi A4 had numerous electrical system problems. The digital odometer light went out, as did several other dash lights including the speedometer. The heated seat on the driver's side never worked, and the sunroof opened up on its own (a real problem during Chicago winters). It's my understanding that Audi is notorious for its faulty electrical systems. We test drove a used '99 A4 and the sunroof started opening on its own during our test drive -- definitely a bad sign. Hopefully, they've made improvements in the new models, but I wouldn't recommend the A4 to anyone.
I've only owned the Saab 9-3 5-door for a couple of months, but so far I love it. It handles very well (excellent pick-up, etc.), looks great, and has all of the trunk space you'd ever need.
Incidentally, I'
