I supported my wife through her masters degree and understand where you are coming from. A few suggestions:
1) How much depreciation are you eating? No guestimate, how much are we talking here?
2) I assume you are making car payments, how much is the difference in payments on an older 900 or 9000 per month compared to your current 9-5?
How about factoring in repairs per year with lack of warranty.
3) We have met a lot of new grad students who simply do not understand the department they will be entering. The two of you might check into research assistant positions and how much they are paying if available. I know it sounds obvious but find out everything you can on the TA positions and how much they are paying.
4) Now, what is the interest on a student loan that is available to her? The financial aid office will be able to answer this quickly. We are only talking about two years here, signing for a student loan of 10K or 15K USD at 4-5% with payments starting a year after she is out of school is reasonable. It's simply a cash deposit in her checking account, it can be used for tuition, books, housing for the two of you, anything. In the US, student loan interest is tax deductible to boot. Assuming her going back will yield a higher salary, the two of you will have the loan paid in a couple years.
I appologize if this is all redundant information for you, just wanted to make sure you were considering all options.
I wish you both the best in your decisions. It sounds like the two of you have made good decisions so far, especially with continuing her education.
