Freeze plugs should install with a solid driving fit--I'm not saying you need a sledgehammer, just an average hammer. Don't hit the plug directly with the hammer, use a driver like a socket that fits the nicely into the plug's cup, or a flat piece of steel that bears on the plug's rim. I suggest getting a spare plug or two in case you wreck one while getting the feel of things. Don't let the plug get started cockeyed.
95 and 96 models, and I assume Sonetts, are generally inchic but the V4 engines are metric. I assume this includes the freeze plugs.
Several 1-1/2" (1.500") new freeze plugs I measured are about 1.510". The extra .010" is the "crush" that gives a tight fit when the plug is driven into a 1.500" hole.
Two part numbers and sizes are listed for the water jacket plugs in block and head. These are Ford Industrial part numbers.
228355 Plug-Water Jacket-Cylinder Block/Cylinder Head 1.504" (38.2mm)
239755 Plug-Water Jacket-Cylinder Block/Cylinder Head 1.571" (39.9mm)
I do not know if both sizes might be mixed on the same engine, or the two sizes were used on engines of different manufacture years or what. It appears to me that the sizes given are actual sizes so that the 228355 has a nominal size of 1.496"/38.0mm, etc.
The plugs I can easily access on an uninstalled 1.5L engine all appear to be the smaller size 228355. A cylinder head hole measures 1.496" which miraculously equals 38.0mm. So a 1.504"/38.2mm plug has about .010"/0.2mm crush, just like my 1.5" (nominal) plug.
The funny thing is that if you are trying a 1.500" (nominal) plug in a 38mm hole, it should be about .006" bigger than the 38mm (nominal) plug that is correct for the hole, rather than smaller and a loose fit as you indicate. Can you measure the holes? What is actual size of your 1.5" (nominal) plugs?
It is possible in desperation to slightly enlarge a freeze plug but I don't think you will need to and need to close this post and devote attention elsewhere.
However, you may prefer to ignore all of the foregoing and google Northern Power Products and call them up and have them send you the right stuff along with any other engine parts you need. That's what I'd do. They are very fine folk.
