Steve, lots of questions in that post, so here we go:
1) you had more trouble with your 99 than your 05?
No, but I bought it used, so I expected performance of components to be less than optimal.
2) Have you tried to resolve your problem through Saab?
No, the MY99 is way past the GMPP warranty now, it expired last February.
3) What about on the 05 which may still be under warranty?
The set up on the MY05 seems to be okay, with only minor inside "chafing" of the tread blocks. I have decided to rotate the tires on both vehicles at between 6 and 8 thousand kms.
4) Any problems on the 99 post suspension change?
No problems, but I did notice that the height on the back didn't change (as in raise it up) more than a bit, so that's why I tend to agree with your posts about the subframe loads being just beyong the deformation limit of the component...
5) Did you keep it all stock?
I just used the OEM struts. But looking back I probably should have changed out the spring set too.

By the way, I checked my records for that first trip to PEI in 2005- my load was 715 lbs: 415 for four passengers (two adults, two infants)), and 300 lbs cargo, distributed as 205 in the trunk, 15 on the shelf, and 80 lbs in the Thule. Last summer, about the same, but I didn't measure it with a scale.
