I've logged over 150k miles in 9-5's, most of that in a 2002 Aero SW, some in current 2007, and put maybe 1k miles in a 9-3 Aero.
The 9-3 Aero is a very fun car to toss around. The 9-5 really can't compare.
The 9-5 handles potholes SO much better, you really have to be LOVE sharp handling to accept the harsh ride of the 9-3.
The earlier 9-3's have a mess of a dash, though there is some appeal to the upper dash display. It's too bad about peeling buttons and the fact that OnStar phone capabilities so dominate the interface, yet now aren't functional.
The 9-5 has much more room, especially in the back seat.
My wife drives our 9-3, and she is unhappy with the squeaks/rattles. I really haven't looked into it (I need to), see what can be fixed.
I really haven't experienced that in the 9-5's.
The 9-3 is newer design, has some nice, more modern features.
The 2.0 engine appears to be a winner, not that the 2.3 was a loser, unless you were one of the few who experienced sludge (and that could typically be prevented with proper care).
good luck
