My 1999 9-5 HVAC fan brushes wore down and I could not find correct replacements. The design of the brush holder has a slot in the side for the braided copper leads and when the brushes wear down to a certain point, the slot is not deep enough to allow the brushes to push further against the commutator of the fan motor. I polished up the commutator that had been blackened and pitted and threaded the braided copper leads back through the brush spring behind the brush to get a little more slack and allow the worn brush to properly press onto the commutator. Getting the fan back into the car was as tough as getting it out due to a replacement windshield which was set slightly lower and the fan clearance reduced. Unfortunately, the stress on the aged plastic squirrel cage fan was too much and caused it to crack. The only way to fix this to avoid the fan spreading open and being imbalanced or the same imbalanced result by adding some fastener or glueing the crack was to use a soldering iron to heat weld the crack back together and not add any new material to unbalance the fan. All in all, my MacGyver DIY patch-ups lasted for another year before the fan gave it up for good and I coughed up the bucks for a new one.
