Posted earlier about wanting to rebuild, ie replace the motor in the fuel pump canister. I had a new canister as a spare, but wanted to rebuild the old as a spare for the two Aero wagons of the same vintage as the 2005 Arc wagon. I was stumped by the smaller brass nipple on the new motor and not sure what to do. Very little advice on the board, so here is what I did.

I had ordered the Walbro 5CA606 motor, which seems to be the closest replacement for around $60. By searching the board I heard about the BMW motorcycle submersible fuel line to replace the original, so ordered that with 4 SS clamps for $15.

Got the fuel line, and it looked good, but is as rigid as the original. I decided to reuse the original by applying a bit of heat from a heat gun to soften the line slightly and then clamp it down tight with the SS clamp. Worked great! Seems very secure and well sealed.

A couple of things to be careful of. First, I practiced with the bit of fuel line hose that was still attached to the old motor to see when it melts. Pretty fine line between softening the line and melting it. Once it melts it gets very stiff and brittle, and I would not use.

Secondly, I was careful to keep the clamp away from the electrical lines that run through the pump for fear that vibration may cause wear and failure of the wires.

Open to hearing better ideas! Looks to be a workable solution!
