I had both green rollers break on a minus 25 degree morning back in February. I replaced them the following day, with the temperatures in my garage still well below freezing. Naturally, I wasn't too keen to immediately reopen the driver's side door panel following this repair after hearing metallic clatter when closing the door with the window half down, or hitting a bump in the road with the window half down.
Five moths later I finally had the time, weather, and driveway space to reopen the door panel this morning. I was expecting the find one or both of the window guide rubber strips missing from their tracks as that is the most common cause of the noise I was hearing. Both rubber guide strips were fully seated. I re-examined the rollers thinking maybe one of those didn't "double click" during installation. They were both fine.
Before admitting defeat and closing everything back up I had a final idea. There appeared to be nothing to prevent the door lock button rod from striking the top metal frame of the door. I grabbed a sheet of adhesive backed felt and cut a piece to match the shape of the exposed steel door frame. A quick test drive after the door was fully reassembled yielded no more noise. Hooray!
Now if I can just determine how to adjust the cable connected to the inside door latch lever. Too much loose travel of the handle before the cable is actuated and latch released. Ideas anyone?
