I saw where you took care of the rubber bushings on the intake manifold. Very good to hear that.
Here's a quote from Anders regarding leanness, low CO, and high combustion temperatures from a recent post on this very subject:
"0.03 to 0.08% CO is too little on a mid 80s car.
A too lean condition will bring up the combustion temperature and that will drag the NO gasses up too."
So, you may want to consider keeping up the search for unmetered air coming into the system.
Forgive me if you've already done this: replace all of the vacuum hoses including the one that goes back to the pressure transducer, cutoff switch, and APC gauge. Checking them and replacing a few doesn't catch all of the hose leaks.
More sources of unmetered air to consider:
- The rubber bushing that the fitting from large PCV hose goes through in the plastic turbo duct. It has a thin spot in the section that wears. I've seen a few of those that didn't seal.
- The clamps and the rubber boot that the turbo bypass valve fits into can leak. The original clamp for the TBV is plastic and, like so many other plastic things near the turbo, it tends to deteriorate. The boot that I mention is subject to attack by the oil that comes into the induction system from the PCV hose.
- Look for wear spots and small splits in the plastic turbo duct.
- Sometimes there is a small leak in the vacuum brake booster.
