I've done my background reading on this, and I am hoping it is not synchronizers - opinions would be very much welcome.
Background info: I have a three year-old Eriksson rebuilt 5-speed (60,000 miles on it and new clutch, MC, Slave, bearings, and seals, clutch pedal, line, and everything else when installed) and swapped my engine about 6 months ago (plenty of life left in the clutch at that time). I have a solid aluminum transmission mount and 3 year old motor mounts on both sides. Tranny filled with Redline MTL - changed from dino 2 years ago. No issues at all until this problem that occurred yesterday.
First confession: I forgot to grease the splines on my clutch input shaft when I put everything back together during the recent engine swap(I am hoping this may be the cause of my current troubles). I drive my car fairly hard, but rarely miss a gear.
The incident/symptoms: Accelerated hard out of a stop light while making a right turn and dropped it into 2nd as the car straightened out in road. The whole drive train started bucking, I let up on it, shifted into 3rd with no issues and proceeded on my commute. There was never any grinding squeals or other nasty noises other than the bucking. Curious - I made a mental note to check my front mount and continued home. About 10 miles later (after shifting normally in between), I got a little grinding when shifting into 2nd, and after another mile or two, the same thing started happening in 3rd. I started double clutching and was able to get the tranny to shift smoothly when upshifting. Grinds in both gears if I try and downshift, even if I double clutch. Now, it will "gently" come out of third gear when power is supplied (at 25 mph) - doesn't really "pop" out noticeably (like my old Fiat Spyder did when I barfed the synchros going up Eisenhower Pass many years ago) and the movement of the stick is barely visible when this happens.
The inspections: 1) checked front motor mount, driver's side "ear" threaded section on chassis mount had sheared loose. re-aligned the holes and threaded a bolt and friction bolt into the hole and tightened it up. No test drive yet.
2) checked level in tranny, 1/2 a quart low on the MTL, topped it off. No change on test drive. Only went far enough down my street to cover shifting through 2nd (grinds) and third (grinds), no change.
3) checked shifter linkage (part is only a year old)and looks fine. Pinned it at the shifter in 3rd gear, crawled under, and found that the whole in the linkage and dif. cover line up perfectly. I did note that the sleeve on the tranny at the linkage was protruding about 3/8 to 1/2 inch.
4) put the car in neutral and let off the clutch. I get a fairly noticeable whirring sound when idling in neutral. Pedal is fine, transmission engages/disengages at about 2 inches from the top of the pedal's travel. The pedal is tight on its pivoting pin. No sounds with the clutch engaged.
I drive the spare car into work today, and await the opinions/sympathies of the resident brain trust here on Saabnet.
