Good to hear that it passed emissions. But, man .... 40-50 thousandths gap is a heck of a lot of wear.
a few questions:
- How grey were the spark plugs when you took them out to gap them?
- What's the battery voltage measured at the terminals?
- How clean are the battery terminals?
If the ECU doesn't see good voltage (I think it's minimum for decent running is 10 volts), it'll cause missing, overfeeding and/or underfeeding.
Where to start ....
When I had the issue with the windows not working in my '89 T, I did a few things:
- Cleaned up the contacts on the system relay. They were badly pitted and cleaning them up probably helped things in general but didn't immediately get the windows working again.
- What did get the windows working again was reaching up under the dash and wiggling the top bulkhead connector in and out. Probably caused the terminals to make better contact. It may have worked loose over the years. If you do this, you'll want to have your radio code handy. Best to do this with the battery disconnected. That'll be a good time to clean the battery terminals, too.
That will probably help a bit - a lot of things, including the ECU, get fed through the top bulkhead connector.
Along with that, you'll want to clean up the ground at the front cross-member by the radiator.
Those are the things that immediately come to mind.
