headlight issues and melting at relay Posted by ryan [Email] (#2222) [Profile/Gallery] (more from ryan) on Fri, 13 Feb 2015 04:57:42 Members do not see ads below this line. - Help Keep This Site Online - Signup |
This evening I wanted to replace the little backlight bulb in the headlight switch. After I reconnected the switch and turned on the headlights, the low beams weren't working, only the high beams. I checked both bulbs and they were fine.
Then I noticed that turning the headlight switch on and off, the low beams flickered on again. Then on and off and they were gone. I went to the fuse box and wiggled the headlight relay a bit, and they came back on. I then went and pulled out the headlight relay and noticed one of the connectors having overheated and melted some of the plastic (attached pic).

Shaking the relay, I could hear something rattling inside. I later found this to be a piece of solder that I'm assuming overheated and melted off.
Anyway, confused to what happened. Was it a relay problem? Or was the relay killed because of something else happening? Was it me mucking around with the headlight switch and tugging at wires that caused some problem? Or can a headlight relay go bad in such a way that it causes local overheating? It wasn't clear that the damage around the relay had just happened; it looked like it could have been that way for a bit.
I've used Sylvania SilverStar 9004 bulbs for a number of years and in recent years SilverStar Ultra 9004. Would this cause any issues? I've read online people mentioning they pull more current and damage wiring, but they are listed as a 45W/65W bulb, so I don't see why there would be current/wiring issues.
Would appreciate any advice.
