Hey, David.
So sorry for the delayed response.
I did NOT replace any of that old foam. Me being the princess-and-the-pea, nervous-ninny type when it comes to not trusting my own repair work, I didn't want to try gluing in new foam only to have it work loose in the future. I've used 3M products for headliner work, and while it seems to hold okay, that blower motor's essentially out in the elements (temperature and moisture); hard to imagine the glue holding for long. But that's just my imagination at work -- no scientific data to support anything here.
As for fan noise levels, I think that they are slightly higher, but nothing terrible to my ears.
As for the heater core, I'd definitely wedge something in there to secure it. I replaced mine in less than two years, too. First one was the plastic-reservoir variety, next (and current, non-leaking) one is metal.
