I know of a couple of people that it has happened to recently and I have also been warned about by a guy I know at Saab engine development.
I think there have been cases of people welding steel tanks to existing 9000 intercoolers, but in general I think people try to do more serious upgrades. One popular upgrade here is installing the Mitsubishi Evo VI intercooler in front of where the stock one is installed.
I have "come to terms" with the fact that my intercooler is living dangerously. But, then again, many many people make stock intercoolers last more or less forever even though they run huge boost levels. It probably has more to do with the software and having a well functioning car in general so as to avoid sudden pressure surges of 1,7-1,8 bar and such, which will more likely than not kill the intercooler.
I'm going with a custom built front-mounted intercooler this winter in my quest for more power...
