Hey Drew,
I too had problems with my blower motor. The 1st month I had the car (Dec 2000), The fan intermittently worked on and off, and I could smell something burning. I took it in and OF COURSE they found nothing wrong with it. After the 1 month warranty expired, it finally died. Initially, I tried replacing the fan controller as you mentioned, but that did not fix the problem. Then I finally caved and took it to a Saab dealer. The connector to the blower motor and resistor had melted. So for $180 they replaced both. At this point, the blower motor was determined to be bad. They wanted like $500+ dollars to replace the blower motor. I couldn't afford the $500 at this point so I waited a year without heat/AC. Finally, I found a new replacement from EEUROPARTS.COM for $230. It took about an hour to replace the blower motor.. ( I would suggest replacing the cabin filter at the same time as it will save time later and its only $20)
The culprit was a small spring had rusted from the motor. There are 2 small springs holding the positive and negative magnets in and one had rusted off... thus leading to the melting. Only recently did I try replacing the spring, and voila.. it works. If anyone needs a blower motor for an NG 94-98, let me know. I can't guarantee how long it will last, but it works.
