Norm,
I've fixed two cars with rusty floors, both were 87 900t's. The first was my father's, it rusted very badly where the the front subframe rails meet the floor. The holes looked like big hot dogs on each side. The rear floor also rusted out around the rubber plugs. The reason the car rusted so badly was that my father always left the windows down for some reason, and over and over the car would get rained in.
The second car was somthing I bought as a spare. It had a small hole in the front where the framerail meets the floor.
My procedure is as follows...
1 Remove interior.
2. Use a paint scraper to remove all the undercoating(inside and out) around the offending hole.
3. remove rust with wire brush and grinder.
4. Use naval jelly anywhere there is still rust.
5. Paint with epoxy paint.
6. Lay two layers of fiberglass.
7. Re undercoat.
This works fine.
Now that I have a nice mig welder, If I needed to fix one of my nicer cars, I'd probably cut out a patch from a parts car and mig it in. My friend GregD is in the process(year long it seems) of doing that right now. There is no substitute for real metal welded in, but the glass works fine for this application.
