I took the turbo out last night. I realized while doing so I've never actually done this job before. Bentley says pull it out with the exhaust manifold, but it was not a challenge to just remove the turbo...
Some things I found:
1. The intercooler pipe from the turbo to the intercooler was not secure at the intercooler side. Who knows how long that's been that way. I've been running 7psi forever, as I've been too lazy to connect back up by blow off valve... It may not have been a problem. Anyway...
2. The gasket between the turbo and the exhaust manifold was blown out on the bottom. It's possible this is what was creating both the noise and the smoke...
3. The turbo spun easily and was tight on the compressor side. By the time I got the thing out, it was dark outside and I didn't do any further investigation, but my initial reaction is that maybe the turbo is ok...
As Jonathan indicated it is very unlikely for a turbo to fail so young. I'm the third owner, but the previous owner was a kid in college who was given the car by daddy. He sold it when he graduated, 'cause dad bought him an M3. He was driving it sans wastegate (like I said, all boost all the time) so I imagine the turbo was living pretty hard. Still, 60k is young - and there's always the fuel cutoff to keep things sane.
I'm gonna waste a bunch of time by replacing that gasket and putting it all back togetehr and see what happens... maybe I just overreacted and all I had was a combination exhaust leak and massive overfuelling problem (air leak at i/c, plus air leak before the O2 sensor)... ?
