I've got a similar problem my 2003 Aero. The left headlight failed the other day, and I've just gone through the exercise of swapping parts from left to right to find the cause. The control unit under the headlight is the problem: the failure followed the unit. In taking the right headlight apart to get the control unit out, I discovered that the previous owner had done a gerry-rigged fix on the internal chrome plastic frame - it looks like it broke at one time and he put in a couple screws to hold it in place. I can see why: the unit is $759 at eEuroparts, and that's just the plastic. So I'm looking to take the unit apart - separate the lens from the unit. It's held by some sort of sealant, and it looks like it would be a fairly difficult job, if it's even possible. But for that money, I'll probably give it a try.

Bulbs and control unit make a total replacement about $1100. Contrast with a '97 Aero for about $375.
