Spent a portion of the holiday weekend trying to repair the oil leaks in my 2002 9-5 with 195k miles on it. We were closed on Friday at work and I was allowed to use a rack todo my repairs. It appeared the rear main was leaking and being a 5 speed I had a new clutch ready as well. And when I thought about it more I also had a spec aluminum flywheel and I have only had the car for about 5k miles and had not pulled the pan to check the oil pick-up screen so that was on the list too.
So the first should have been expected problem was 2 of the subframe bushings were shot. Luckily had a few of them sitting around. But when I do the rear main on my 2007 9-5 I think I will have them all 6 in stock just incase.
Then the larger problem I encountered was that the gable plate/rear engine cover was cracked. When I removed the pan it was obvious that the pan had been removed before and a long bolt had been used in the blind bolt holes in the rear. Both the bolt holes were cracked. I should have been alerted by the appearance of silicone covering those 2 bolts. When I removed the pan the cracks were obvious and covered with "jb weld". One of the cracks actually traveled up to the rear main seal. Luckily for me I may be described as a hoarder of Saab parts and had several to choose from.
Those were the only real surprises. I also changed the gear box out with a lower mileage unit. The one in was sometimes a little notchy going into third and I was not going to have time to pull it apart and repair it now so I swapped it out and will repair it at my leisure. The upper transmission mount was torn and I had one. I also changed the crank sensor. It was of unknown age but appeared older as the clip on the water line had deformed the shielded wire.
