Hi Mike,
I am sure now had I used an clip on amp meter it would have read 150-200, and I do not own a amp cable for my Fluke. Nor did I crank for while and feel red cable for warmth. 5 years ago I was new to the 9.5 and after replacing battery with best NAPA, crank was still slow. not terrible, but half speed lets say.
I did voltage drop test on both positive and negative cables and had less than .15V. good OK number.
I will disassemble the OEM denso and report back. If the armature was " dropped at a slight angle " by middle bearing failure... the brushes may have had less contact "flush - or _ perpendicular" and any angle at all will cause reduced brush contact with the armature. This would not create heat, nor larger amps, it would cause though lesser or very reduced magnetic field within the armature 24 winding segments. this is the "watt" rating ( or amps ) the starter draws or produces as " rotational work "
Having many OG 900 and 9000, the alternator brushes always benefited from putting in a regulator/brush set combo. YET at 155K my 07 9.5 I secured a brush assembly unit, and when I compared both, the brush set in the 07 was only 25% worn.... very surprising. reminder, the voltage regulator is within the engine computer. so the little wire to alternator is from the PCM. the dash lite alt is grounded by another voltage sensing circuit.
