I should have seen it earlier, but I didn't. After extensive cleaning,
port-matching, polishing, and more cleaning, I took my cyl head into a
machine shop to have it milled flat. Bad news. Not only was the head
pretty severely warped, but it had previously been "machined" down on a
belt sander !

I had tested for flatness by placing the head, cam side up, on a flat
reference surface (a marble slab made for that purpose) and inserting
feeler gauges in from the side. I was able to insert .006" in a few
points; the spec is .0039". So I thought a bit of milling and I'd be
good to go. At the machine shop, the very first thing they did was look
at the *CAM* side of the head. A straightedge placed in the camshaft
journals rocked back and forth. To demonstrate the problem to his
shocked and blinking customer, the machinist then put the camshaft
in the head and rocked it back and forth. A 5 second test that could
have saved me lots of work !

As for the belt sander bit, I didn't know what a stock surface was
supposed to look like, but he spotted it right away : the machining
marks all ran parallel to the head. Also, one end was within spec for
final machined thickness (but just barely), whereas the other end was
already much thinner : kind of a wedge shape.
