The amount of exhaust wouldn't change depending on engine temperature in any sort of meaningful way. A clogged cat will be apparent at a specific engine speed & load - maybe idle, maybe 3000rpm, but at a consistent speed & load. I don't think that's your problem. You could always just disconnect it and drive around and see if there's an improvement. It'll be loud, but I suspect you'll know pretty quickly.

When you say "found an elbow with a working O2 sensor" are you saying you are using a used O2 sensor? If so, I wouldn't trust it.

A perfect mixture reads at about .45v on an O2 sensor. In an ideal world, that's what it would read. Since it's not a perfect world, you see a bouncing voltage as the mixture is adjusted up and down trying to keep it as close to .45v at possible. It doesn't have to swing in any particular range, but *not* swinging is a sign it's defective or that a mixture is permanently low (low voltage) or rich (high voltage).

If Injection Labs sent you a rebuilt AMM at 380ohms I suspect it's good to go. I really wouldn't expect it would need adjustment. Based on what you are describing - a reman AMM that requires substantial adjustment to get swinging O2 sensor voltage suggests that something between the two is wrong... for example (but maybe not your problem) leaking injectors. You have injectors that are dumping fuel, creating a permanently rich mixture (O2 sensor pegged > .5v) and then, by adjusting the AMM and leaning out the base mixture you eventually end up with something approaching usable, but due to poor atomization you still have running problems.

Have you been through the engine mechanically? Compression and/or (preferably) a leak down test? Removed the cam cover and checked for timing chain stretch or cam wear or stuck tappets?
