...demand that Todd send you a new axle FIRST, then you will send him the original once the replacement is complete.
I'm assuming that you've had the same experience with the boot clamp loosening up/coming off on that boot, like in my case, on the axle end of the boot. For me, it was the outer CV boot that was the problem, and I figured I could live with the risk that the joint was damaged or compromised. In the case of your inner driver, don't take that chance and don't let Todd even suggest it. It's probably true that regreasing will make all well again, but that aluminum inner driver cup is expensive and difficult to replace.
As to noise, I can't say whether your situation is a factor in what you're hearing or not. Could be the result of a grease deficit. The classic symptom of inner driver wear is vibration under acceleration, if I remember correctly from the C900 board.
I'd like you to post what your conversation with Todd reveals. You can tell him I'm furious that this problem has occurred again. He told me some time back that he'd switched axle suppliers, and it is the newer axles you and I have had problems with. No problems with the old ones, and they remembered the axle nuts!
While you're at it, best to check the condition of your other axle carefully. Good luck!
