OK, here's a list of stuff I've checked and results:
Old pressure switch open at static 80-100 psi, replaced with new. New one still open. Maybe too much amperage draw fried the switch? Inbound wires to pressure switch seemed to be producing 13 or so volts, have not checked amps.
Jumping across inbound pressure switch 1) fried one of the bosch relays in the dash (the fuel pump one) and then 2) upon repeated attempts with a jumper switch, blew the 30a hi speed fan fuse under the hood.
Draw for the various motors in the system are: Accessory fan: 10a peak/7a run, Hi speed fan: 19a peak, 16 run, Lo speed fan: 15a peak, 10 run. Not too bad.
ACC pin 23 working, putting out appropriate voltage.
Frost switch closed, overheat switch closed, as they should be
Clutch will draw in and work with 12v jumped across to it. System cools nicely inside the car with this jumper in place.
I'm now ready to just replace all of the relays associated with the system, just in case one of them is shorting me out.
Next thing I'm planning on trying is disconnecting the wiring to the big cooling fan, jumping the pressure switch, and seeing if the system will run. If that works, I may try the same thing, only without the Aux fan.
Any suggestions for me to try? I still have a bad pressure switch, but that's just a switch, right? If nearly 30a (peak 19 cooling + peak 10 Aux fan) will kill it, then I'm not putting in the new one till I know what's up.
If the air gap on the clutch is a little too big, could that coil draw too much amperage and blow fuses or fry little switches, even though it works with a jump cable?
How about the resistor on the big fan unit? What is its failure pattern? Could a bad resistor there do this? (BTW: both low and hi speed cooling fan speeds are still working.)
