I have the same problem in my 1994 Aero, as well as the resulting symptoms. Boost is great, no CEL, and idle stumbles on decel. I've noticed that my mileage is a bit lower and my 3" exhaust has a bit more black soot on the back, indicating it's running a bit rich.

Yes the internal gear is plastic. My problem happened 7mos after a rebuilt box was installed. Now my options are:
* buy another and have it installed for ~$2600

* have the $20 internal gear replaced - ~$1800

* install a Quaife and rebuild - ~$2800
